The Keszoox Custom Harness Manufacturing Process
Stage 1: Specification Submission
The process begins with your specification. We accept specifications in any format that clearly communicates your requirements:
Engineering drawings: Formal harness drawings with connector callouts, wire gauge, length, color code, and assembly notes are the preferred format for production orders. They provide unambiguous documentation and support revision control.
Bill of Materials (BOM) references: If your design uses standard connector part numbers (JST, Molex, etc.), a BOM with part numbers, quantities, and wire specifications is sufficient for most custom harness orders.
Written specifications: For simpler assemblies, a clear written description covering connector type and series, pin count, wire gauge, wire type, length, color sequence, and quantity is sufficient. We provide a specification template on request.
Sample-based specifications: If you have an existing harness you want replicated or modified, sending a physical sample is an effective way to communicate requirements for complex assemblies.
Specification submission is handled through our standard inquiry process. Our team acknowledges receipt within one business day and initiates engineering review.
Stage 2: Engineering Review
Every custom harness specification undergoes engineering review before production is confirmed. This review covers:
Connector compatibility verification: Confirming that the specified connector series, pin count, and housing configuration are available and compatible with the specified wire gauge and type.
Wire gauge adequacy: Verifying that the specified wire gauge is appropriate for the current rating of the application. If the specified gauge is marginal or insufficient for the declared current, we flag this before production and recommend the correct gauge.
Wire type suitability: Confirming that the specified wire type (silicone, UL1061, UL1007) is appropriate for the operating temperature, flex requirements, and environmental conditions of the application.
Length and routing feasibility: For very short or very long assemblies, confirming that the specified length is manufacturable and that routing requirements (if specified) are achievable.
Color code availability: Confirming that the specified wire colors are available in the required gauge and type.
Engineering review typically completes within one to two business days for standard specifications. Complex multi-branch harnesses or unusual connector combinations may require additional review time.
If the review identifies any issues or potential improvements, we communicate these to you before proceeding. We do not make specification changes without explicit approval.
Stage 3: Quotation and Order Confirmation
Following engineering review, we provide a quotation covering unit price at the requested quantity, lead time for sample production and full production run, and any tooling or setup costs for non-standard configurations.
Pricing is quantity-dependent — unit cost decreases with volume. We support orders from small prototype batches (as few as 10–50 pieces for most configurations) through to production volumes of thousands of pieces per order.
Order confirmation triggers production scheduling and material procurement.
Stage 4: Sample Production and Validation
For new custom harness designs, we produce a sample set before committing to full production. Sample quantities are typically 5–10 pieces, sufficient for your engineering validation and fit-check testing.
Samples are produced using the same materials, tooling, and process as the full production run — not a hand-built approximation. This ensures that sample validation results are representative of production quality.
Sample production lead time is typically 5–10 business days from order confirmation, depending on material availability and production scheduling.
Upon receipt of samples, you validate fit, function, and dimensional compliance with your assembly. If modifications are required, we revise the specification and produce a second sample set. If samples pass validation, you approve for full production.
Stage 5: Full Production
Full production runs are executed using calibrated crimping tooling, verified wire and connector materials, and the process controls described in our zero-defect manufacturing methodology.
Production process controls include:
Material verification: Wire gauge, connector housing, and terminal lot verification against specification before production begins.
Crimp process setup: Crimp tooling die selection and calibration for the specific terminal and wire gauge combination. First-article crimp verification (crimp height measurement and pull-force testing) before production proceeds.
In-process monitoring: Periodic crimp height measurement and pull-force sampling during production. Any deviation triggers production stop and root-cause investigation.
Assembly verification: Terminal seating confirmation and housing latch engagement verification for each assembly.
Length verification: Wire length measurement against specification tolerance for each assembly.
Color sequence verification: Wire color sequence verification against specification for each assembly.
Stage 6: Final Quality Control
Completed production lots undergo final QC inspection before packaging and shipment. Final QC covers:
Visual inspection: Housing condition (no cracks, deformation, or contamination), wire insulation condition (no nicks, cuts, or abrasion), terminal condition (no deformation or contamination).
Dimensional inspection: Wire length verification on a sampled basis against specification tolerance.
Continuity testing: For multi-conductor assemblies where specified, electrical continuity verification confirms correct wire-to-pin mapping and absence of open circuits.
Quantity verification: Final count verification against order quantity before packaging.
Lots that fail final QC are quarantined and investigated. Non-conforming assemblies are reworked or scrapped — they are not shipped.
Stage 7: Packaging and Global Delivery
Completed harness assemblies are packaged to protect connector housings and pre-crimped terminals during transit. Packaging options include:
Poly bag packaging: Standard for most orders. Assemblies are bundled and bagged by quantity, with specification label.
Anti-static packaging: Available for assemblies used in ESD-sensitive applications.
Custom packaging: For OEM customers with specific packaging requirements, custom labeling and packaging configurations are available on request.
